The Short Answer: Load bank testing applies an artificial load to a generator so you can confirm it performs at or near its nameplate kW rating, without waiting on your building’s real electrical load to prove it. It matters because a standby generator that only idles through a weekly exercise cycle has never shown it can carry the facility under real demand. The test also burns off the unburned fuel that builds up in a lightly loaded diesel engine, a condition called wet stacking. 

Load bank testing is primarily recommended for commercial and industrial standby generators, which typically undergo a load bank test once a year. A home standby generator is small enough that its weekly self-test is generally enough. What Is Load Bank Testing

Why the Weekly Exercise Cycle Is Not Enough

Standby generators are built to sit idle and wait for an outage. Because they rarely run under real load, a weekly self-test can only tell you so much about how they will perform when it counts.

The weekly exercise cycle spins the engine up, runs it briefly, and shuts it down, usually with little or no load applied. That confirms the starter works, the battery holds a charge, and fuel reaches the engine. Those are worth knowing, but they are basic checks. A generator can complete its exercise cycle every week for years and still fail the first time it runs under a full load.

That happens because most generator problems only show up under stress. A cooling system that cannot shed enough heat at 90 percent load looks fine at 10 percent. A fuel delivery problem that starves the engine at high demand stays hidden at low demand. An alternator that cannot hold voltage when a large motor starts will never show it during an unloaded run. The exercise cycle only confirms the generator starts and runs. A load bank test goes further, confirming it can carry the full load your facility needs.

 

Wet Stacking, and Why Diesel Engines Care

If you run a diesel generator, there is a second reason for load bank tests, and it has to do with combustion temperature.

A diesel engine is designed to run hot. When it runs at light load for long stretches, it never reaches the exhaust temperature it needs for complete combustion, and unburned fuel starts collecting in the exhaust system. Technicians call this wet stacking, named for the wet, oily black residue that shows up in and around the exhaust stack.

Wet stacking is not cosmetic. The accumulated fuel and carbon foul injectors, coat valves, glaze cylinder walls, and gradually cut the generator’s performance. Left alone long enough, it can require a repair.

Common Signs Technicians Look for Include: 

  • Black, oily residue around the exhaust manifold or stack
  • Heavy black smoke during operation
  • The generator losing power or running rough under load
  • A noticeable drop in exhaust temperature at normal running speed

The fix is the same as the prevention. Running the prime mover at a substantial load for a sustained period raises combustion temperatures enough to burn off the buildup. A load bank test does exactly that, which means one procedure both tests the machine and cleans it out.

Types of Load Banks

Depending on your facility and equipment, technicians may use different types of load banks to accurately simulate your building’s electrical demands.

 

Resistive Load Bank

The most common type. A resistive load bank runs current through resistive elements, essentially large heating loads, that convert electrical energy to heat and blow it off with fans. Resistive load simulates lighting and heating equipment while putting the engine under real mechanical strain, testing the prime mover, cooling system, fuel system, and exhaust system at once. For most commercial standby applications, it’s the right tool. Its limit is a power factor of 1.0, which is not what your building looks like.

 

Reactive Load Bank

Real facilities run motors, and motors create an inductive load with a lagging power factor, commonly around 0.8. A reactive load bank uses a reactive element, typically an inductor that builds a magnetic field, to reproduce that behavior. A resistive load bank works the engine hard but goes easy on the alternator, and reactive load is what stresses the alternator and voltage regulator, where power factor problems show up. Sites with large motor loads benefit from it.

 

Combined Resistive and Reactive

Many commercial tests use both. If your facility has a mix of lighting, HVAC, elevators, and pumps, this is the closest simulation available.

 

DC Load Bank

Tests direct current systems rather than the generator itself. It’s the tool for verifying a battery system and an uninterruptible power supply, both often part of the same emergency power systems and worth testing on the same visit.

 

What Happens During a Load Bank Test

Professional load bank testing follows a structured process designed to safely evaluate generator performance under increasing electrical demand.

A technician connects the load bank to the generator or to the load side of the automatic transfer switch, then brings the electrical load up in stages rather than all at once. A typical sequence steps through roughly 25 percent, 50 percent, 75 percent, and then full load, holding at each level long enough for the engine and alternator to stabilize and for temperatures to settle.

At each step, readings get recorded. Voltage and frequency stability, oil pressure, coolant temperature, exhaust temperature, and how the unit recovers when load is applied and removed. The resulting documentation is the point. It gives you a performance baseline, a record for your insurer or your authority having jurisdiction, and a comparison point for next year’s test that will show you what is drifting before it breaks.

 

How Often Should You Load Bank Test

Annually is the common industry standard for commercial standby generators, and there are three other moments worth adding to that.

At commissioning: A new generator should prove it can carry its rated load before anyone signs off on the installation.

After a major repair: If the engine, alternator, or fuel system has been opened up, the machine has changed, and the baseline needs re-establishing.

When the monthly run does not carry enough load: NFPA 110, the standard governing emergency power systems, sets minimum load thresholds for how emergency generators are exercised and requires additional annual load testing when those thresholds are not met.
